The Basics of High Speed EDM Hole Drilling

This article discusses how EDM hold drilling – designed for fast, accurate small- and deep-hole drilling applications – has become a whole new method of manufacturing molds and parts.

High speed EDM hole drilling was designed especially for fast, accurate small- and deep-hole drilling applications. Small holes that were once almost impossible to drill by conventional machine tools are now being performed with ease. With the capability of drilling through virtually any conductive material, the use of this technology is continually expanding.

Initially shops were using this technology specifically for start holes in wire EDM jobs. Because of this technology, workpiece materials are being sent out for heat treating prior to drilling the start hole. This removed two problems: (1) having to program, locate and drill the start hole by conventional machine methods in the “soft” workpiece prior to heat treat and (2) by sending the workpiece for heat treat before drilling the start hole, all the stresses were being removed from the workpiece prior to the EDM process being applied. As this process became more widely known, test burns were being done in more than just hardened tool steel; tungsten carbide, aluminum, brass and inconel were being tested. High-speed EDM hole drilling applications began to expand to mold and part manufacturing-injection nozzles, oil drain holes, hydraulic cylinders and dowel pins, as well as turbine blades, ball bearings and safety wire holes in hex nuts, to name a few.

Basic Features of the EDM Hole Driller Machine

  • Stainless steel work table
  • Rotating spindle
  • Drill chuck or collet system for holding electrodes
  • Ceramic or diamond guides
  • Power supply with control panel
  • Capacitor box
  • Dielectric fluid pump

The EDM Drilling Process

The process consists of using a precision tubular electrode (generally brass or copper) mounted into the drill chuck located on the “Z” axis and held in location on top of the workpiece by the ceramic guide. The top of the workpiece is located and the drilling depth is set. The electrode rotation is turned on and the deionized water solution, which is pressurized between 50 and 100 kg/cm2, is sent through the tubular electrode as a flushing agent. The power supply parameters are set-which normally consist of on-time, off-time, peak current and amount of capacitance. At this point, the discharge is turned on to begin the drilling cycle. At the end of the drilling cycle, the discharge is turned off and the “Z” axis is retracted above the workpiece.

Drilling Times

Drilling times are based on the hole size and type of material. Chart I lists a few samples for reference.

Chart I

Material Electrode Dia. Drill Depth Machining Time
Alloy Tool Steel .020″ 0.50″ 25 to 35 seconds
1.00″ 50 to 60 seconds
.040″ 1.00″ 55 to 65 seconds
Tungsten Carbide .020″ 0.50″ 4 to 5 minutes
1.00″ 8 to 9 minutes
Aluminum .020″ 0.50″ 40 to 50 seconds
1.00″ 90 to 100 seconds
.040″ 2.75″ 3 minutes

Observing the aforementioned times explains why high-speed EDM hole drilling has become an alternate method to conventional machining in mold manufacturing. In addition, this method of drilling produces burr-free holes, which results in the elimination of secondary deburring processes. Larger power supplies and drill/collet chucks have expanded the diameter range of standard drilled hole sizes from .010″ to .118″ to .010″ to .236″. EDM hole drilling can now be done on a manual, ZNC or CNC machine.

Today, many of the machines use distilled water as the flushing agent, which opens up new application possibilities in the medical field. With continued improvement in this technology, more and more applications are being seen on the horizon – EDM hole drilling has become a whole new method of manufacturing molds and parts.

The Advantages of Horizontal Gundrilling Machine

Horizontal Gundrilling Machine Produces Deep Holes Beyond the Limits of Conventional Twist Drills

The term of gun drilling originates from the era when gun manufacturing included boring holes in solid rolls of steel in order to produce the barrels. This would likely have been a laborious task, not to mention potentially suspect in terms of its effect on a weapon’s firing accuracy.

Today, while the name remains unchanged, the process of gun drilling has developed into a very practical and efficient methodology for boring holes of varying depth and diameter into several types of hardened materials, including:

  • Steel
  • Plastics
  • Titanium
  • Aluminum
  • Other Ferrous and Non Ferrous Alloys

In the gun drilling process, the cutting tool, or gun drill bit, is in effect a fluted solid rod that has a hole bored lengthwise through its center and grooves along the length of its exterior. As a drilling operation proceeds, coolant is pumped through the central hole to facilitate the movement of the bit while also removing/flushing chips away from the cutting face through those external grooves.

As an aside, this gun drilling technology should not be confused with the single-tube system (known as STS) in which coolant is introduced around the outside of the cutting tool/bit and the chips are removed through the center of the tool. In this respect, STS systems can be described as the inverse of gun drilling. It should also be noted that STS is often referred to as BTA drilling, derived from the Boring and Trepanning Association that initially developed this particular methodology.

Some of the more common applications for Gun Drilling include the production of:

  • Various firearms
  • Special molds and dies
  • Medical and surgical devices
  • Woodwind instruments (bagpipes)
  • Engine parts (crankcase, cylinder head)

Gun drilling machinery is designed and constructed to produce deep holes beyond the limits of conventional twist drills; through the use of multi-axis Computer Numeric Control (CNC) drills, precision manufacturing services providers can effectively apply this process to drill holes up to 96” in length and up to 3” in diameter.

Small Hole Drilling Applications

The applications of EDM small hole drilling might be expected to be very limited in scope. Indeed, it would be difficult to think of a more innocuous phrase than small hole drilling, a phrase befitting a niche technology. But this belies the reality of EDM small hole drilling as a machining method used in many industries, industries that value precision and the characteristic of EDM to drill through very tough materials. Its use in gas turbines is the best illustration of what EDM small hole drilling can do in your industry.

Gas Turbines and Hole Popping

A gas turbine is a highly adaptable type of internal combustion engine that converts the impulse generated by the combustion of compressed air and fuel into useful work. How this work is harnessed determines whether a gas turbine is part of a power generator or a jet engine. A jet engine harnesses the jet of exhaust gases created by combustion for thrust, for example. Common to all gas turbine engines, however, is a turbine located downstream of the combustion chamber, which gives them one of their most important characteristics—they are self-sustaining. The compressor that allows for efficient combustion is powered by the electricity generated by the turbine. But for such a critical role, gas turbines are subjected to an extremely hostile environment of intense heat and centrifugal forces, and it is no surprise that the alleviation of this problem has been a major impetus in gas turbine development.

The primary limiting factor in gas turbine development has been heat, and research looking to alleviate the problem of heat has focused on two areas. One area is material science. Since the problem of heat was recognized, many cutting edge alloys have been developed that can resist both the heat and centrifugal forces found inside a gas turbine. But today, this is not enough. Temperatures in modern gas turbine engines can exceed the melting point of even these advanced alloys. This prompted the second wave of gas turbine development, which focused on cooling methods. One of the most prevalent cooling methods is called film cooling. In film cooling, air is directed through holes drilled on the surface of a turbine blade, creating a film on the surface of the blade that acts as a barrier to super-hot exhaust gases. Modern turbine blades combine advanced, adamantine alloys with cooling holes, to which only EDM small hole drilling is suited.

The characteristics that suit EDM small hole drillings to applications such as turbine blade cooling hole drilling are its ability to drill through very hard materials, an absence of machine tool pressure, and pinpoint accuracy. An EDM electrode never makes physical contact with its workpiece, which means that an electrode will work regardless of how hard the workpiece is. This lack of physical contact also eliminates machine tool pressure, which can prevent working on a delicate workpiece like a turbine blade, and create burrs and other deformities. This lack of machine tool pressure also contributes to the great accuracy of EDM small hole drilling. Below are just some of the applications of EDM small hole drilling. This list is not comprehensive, but only suggestive of hole popping’s great versatility.

Fuel Injection

Fuel injection has essentially supplanted carburetion in automotive engines. Due to the superior precision with which fuel can be delivered to a combustion engine, fuel injection engines boast superior fuel economy, less toxic emissions, and require less maintenance than engines using carburetion. A fuel injector uses very small nozzles to atomize gasoline or diesel fuel, ensuring a precise and predictable delivery of fuel. This is why EDM small hole drilling is the favored machining method. A lack of precision in the diameters of nozzle openings could hamper proper functioning of a fuel injector.

CNC Engraving Machine Costs and Operations

In the process of manufacturing an item an embedded system plays a giant role in manufacturing. A CNC engraving machine is one such embedded system. The CNC machines can be involved in many projects including cutting, marking, or even photo-engraving a product. For example take in the Apple logo on the back of an iPod, or a logo on your Childs toys. All are finished products of a CNC machine. Most CNC machines today feature a modern twist compared to the engraving machines of old, they use laser technology for their engraving. The CNC engraver cost will also depend on the type of project performed.

In CNC engraving machines the CNC is an anagram that stands for Computer Numerical Control. Since these machines are purely run off computer software a special type of worker is needed for these projects. The CNC engraving machine will need to be programmed first to perform any task that is asked of them to perform. The CNC engraving cost depends on the complexity of your design and how operator works.

A manufacturing company will hire a special operator for the handling a programming of a CNC machine, and its software. The directions of the motions are totally dependent on the program set into these CNC machines. There isn’t any difference in the program written in CNC machines, it’s just the set of instructions which are going to be executed step by step by the machine according to what was set into their programming. These can include straight lines, circular lines, or even complex drawings. Computer aided manufacturing system is used for the development of the program. Because it gives you space for a programmer to see the result of their program in a virtual world. After developing the program, next step is to assign that to CNC control. Now to fit this program into this type of machine, distributive numerical control system is used. We can attach more than one CNC machines using this CNC system.

There are many uses for these types of machines and they can include the manufacturing business, the advertising business, and many more. CNC engraving machines cost will depend on the size of the job that is performed, and how many you need of that one product. But CNC engraving machines are programmed to help you achieve the perfect look.

Mill+Drill=Milling Drilling Machine

The milling drilling machine is an alternative to a milling machine. These combine a belt driven drill press with the dual coordinate abilities of the milling machine’s table for flexibility and efficiency.

The following discussion guides on advantages of drilling machines and milling machines:

Drilling machines are fixed style drills that can either be mounted on a stand or bolted to the floor or workbench. The speed can be changed on these machines by manually moving a belt across a pulley arrangement.

Drilling machines can offer its users many advantages. Firstly, the lever gives the operator a considerable mechanical advantage. As it is fixed to a table, this allows a vice or clamp to be used to position and secure the work piece making the operation much more precise. In addition to this, the angle of the spindle is fixed relative to the table, allowing holes to be drilled accurately and repetitively.

Most modern machines are technically automated with the use of computer numerical control (CNC) technology. Because of this they can be programmed to produce precise results, continuously. In particular, CNC drilling machines are useful for pattern hole drilling, small hole drilling and angled holes. Drilling machines are frequently used for random workshop tasks such as sanding, honing or polishing, and a variety of other rotating accessories in the chuck.

Milling machines differ to drilling machines in a variety of ways. These machines are used for reshaping metal and other solid materials. Milling machines come in two varieties, either horizontal or vertical. This refers to the position of the cutting tool spindle. Unlike drilling where the piece is stationary and the drill moves vertically onto the material, milling also involves movement of the work piece against the rotating cutter.

In a similar way to drilling machines, milling machines may be manually operated, mechanically automated, or digitally automated CNC. Milling machines can be used to carry out a number of tasks. Some of these are quite complex, for example, drilling, die sinking, rebating, routing, etc.

As with drilling machines, many modern milling machines are controlled by a computer. This provides them with more flexibility. When this is combined with the appropriate accessories; conical tools or a ball nose cutter, it can dramatically improve its precision with no impact on speed, providing a cost-efficient alternative to most flat-surface hand-engraving work.

Previously, these types of machines were very expensive to buy and operate but with the drop in the price of computer technology it has made them much more affordable and accessible. This has allowed more businesses to take advantage of this technology, improving competition in the industry.

Rong Fu is a manufacturer of milling drilling machines in Taiwan. The milling drilling machines are an alternative to a milling machine. These combine a belt driven drill press with the dual coordinate abilities of the milling machine’s table for flexibility and efficiency. A locking collet prevents the cutting tool from falling away from the spindle when lateral forces are experienced against the bit.

The Rong Fu Milling Drilling Machines combine the advantage of space-saving versatility with features you’ve come to expect. All milling drilling machines are manufactured to meet the highest level of customer requirements. Welcome to visit Rong Fu’s website to get more information about milling drilling machines!
